Getting the most from plastic pallets: 5 tips to extend their life and cut costs

But the purchase itself is only the beginning. A plastic pallet is a long-term investment. Did you know that, managed properly, it can serve your company for as long as 10–15 years?

Here are 5 proven practices that will help you maximize your return on investment (ROI) and fully exploit the potential of “plastic” in your warehouse and logistics.

1. Respect the parameters (static vs. dynamic)

This is a fundamental that is easy to forget in the heat of warehouse work. Every pallet has three different load limits. Exceeding any of them is the shortest route to microcracks that will eventually destroy the load-bearing structure.

• Static load: when the pallet stands on a flat floor.
• Dynamic load: when the pallet is in motion on a forklift.
• Racking load: when the pallet rests in the bays of high-bay racking.

2. Washing is not just aesthetics – it is savings

One of the greatest advantages of plastic pallets is how easy they are to clean. In the food, pharmaceutical or cosmetics industries this is a HACCP standard. But even in general logistics, regular washing makes sense.

Removing dust, grease or chemical residues prevents material degradation. A clean pallet is also a safer pallet – the absence of greasy stains reduces the risk of the load slipping during a sudden forklift maneuver.

3. Control the “fork standard”

Plastic pallets are extremely impact-resistant, but they are not indestructible. The most common cause of mechanical damage is careless forklift driving.

• Hitting the pallet edge with the tips of the forks.
• Driving under the load too quickly.
• Pushing pallets across the floor with the forks (so-called “shoving”).

Make sure the forks are always set to the optimal width and that operators do not treat pallets like battering rams. Even the best polyethylene (HDPE) will give way under repeated high-force impacts.

4. Harness the potential of automation and RFID

Since you already have modern carriers, do not treat them like “ordinary wood”. Plastic pallets have perfectly repeatable dimensions and weight (tare), which makes them ideal for working with:

• Roller and chain conveyors,
• Warehouse stacker cranes,
• Radio-frequency identification (RFID) systems or barcodes.

Thanks to their perfect geometry, plastic pallets eliminate production-line and warehouse downtime caused by broken-off pieces of wood or carrier asymmetry. If you have not done so yet, consider marking your pallets – this gives you full control over their circulation and drastically reduces the risk of them “getting lost” at subcontractors.

5. Remember recycling – close the loop in your company

What should you do with a plastic pallet that, after years of faithful service, has finally been damaged? Unlike wood, which once destroyed is often only fit for disposal, a damaged plastic pallet is still a valuable secondary raw material.

The plastics from which modern carriers are made (such as HDPE or PP) can be 100% recycled and reused – e.g. to produce further pallets or crates.

Eco tip: You can easily hand over used plastic pallets to local plastics-recycling companies. This way you generate no troublesome waste, support the circular economy and meet your company’s environmental (ESG) goals.
